Why even use a spring? Instead of having the pin drop into the center, have the pin be fixed and have it just slide off the end - via a groove.
Alternatively, if you want depth, use a plastic flap that acts as a spring.
Or you could use a foam compression core that provides resistance and wants to expand.
Or think differently about your spring, don't go with a compression spring, use a torsion spring. That would give you more room to place the spring in and then you could just lever off of it. This would be a half mm then: http://www.mcmaster.com/#9287k53/=b9jxp8

Thanks for the ideas Maztec, given me a lot to think about.
At the mo I'm thinking stick with the same size as on the originals. If I went for the 1/2 size equivalent I should be using a spring with approx outside diameter of 1.5mm and a pin to match.
This could cause problems with the pin bending or maybe digging into the maze, even with the rounded end (as I will be using plastic/acetal for my test cores, this is much softer than chromed brass).
This also gives me the advantage of being able to use a full size pin to test the mini core (I'll make a shorter pin later). Plus I have found a place that sells compression springs with a diameter of 2.82mm which is nearby.
The only problem is that using a maze design with 3mm paths instead of 1.5mm reduces the overall maze size.

Personally, I think a single line would be good enough. I mean in my opinion, it doesn't have to be an actual maze, it is just a keyring anyway. So it could just slide back and forth like a trap of a regular revomaze, but instead of it being a trap, it could be the only path. A way to show support for the company to those who dont know of it yet. Kind of an advertisement for revomaze.

However I do hope Chris makes or commissions some keyrings like you have suggested.

I've only ever created things in a computer program, never done any machining before, this is a nice change, it's more about the experience.

Could you have the base of the pin wider than the tip of the pin? The base say 3mm to hold in the spring and the tip 1.5mm to follow the maze?
