curious if one could put spacers between the blocks to give more room for burr type puzzles?

Good call!
Yes shims would go in no problem. I would think copper shims would work perfectly and them being slightly softer would help.

Can anyone recommend the best (or best known) cube puzzle designs for 3x3x3 and maybe 4x4x4? It would be great to try to build the best ones with different colors.

Have a look on Puzzles will be played, there are hundreds to choose from. You can try different levels of difficulty and find out designs you might like.

I believe they're aluminium, so no. However, I think the joining screws are steel, so those bits might be.
